Flight Case Humidity Control: Stop Moisture From Destroying Your Gear
A Miami rental company shipped a laser projector to a Caribbean resort. The case was sealed tight, the foam was custom-cut, and everything looked perfect. When the projector came out of the case on arrival, there was condensation on the lens and corrosion spots on the power supply connectors. The projector was only 18 months old. Repair: $2,900. The case had done its job physically—but nobody thought about what happens when a sealed case goes from a 65°F warehouse to an 85°F, 90% humidity loading dock.
Humidity inside a sealed flight case is invisible until it’s already damaged something. Here’s what you need to control it.
Why Sealed Cases Trap Moisture
A flight case with a closed-cell foam interior and a good gasket is nearly airtight. That’s good for dust. It’s bad for moisture: whatever humidity is inside when the case closes stays inside. If you load the case in a rainy parking lot, you just sealed that moisture inside for the entire trip.
The problem compounds when temperature changes. Warm air holds more moisture. When the case cools down (truck trailer overnight, air-conditioned venue), that moisture condenses on whatever is coldest—usually the metal connectors and circuit boards.
Desiccant: The Cheap Fix That Actually Works
| Desiccant Type | Capacity | Reuse? | Cost per Case | Best For |
|---|---|---|---|---|
| Silica gel packets (100g) | ~30–40 g water | Oven-dry or microwave | $2–$4 | Small cases, mics, cables |
| Rechargeable silica canister | ~100–200 g water | Yes—LED indicator | $15–$25 | Medium cases, mixers |
| Clay desiccant blocks | ~200–300 g water | Limited | $8–$12 | Shipping, long storage |
| Molecular sieve | ~200 g water at low RH | Oven-dry | $20–$35 | Optical, medical, precision |
The rule: one desiccant packet per cubic foot of case interior. A 4-cubic-foot mixer case gets 4 × 100g packets. Replace them on a schedule (every 6 months for touring, every 12 months for storage)—not when they “look wet.” Silica gel looks dry even when it’s full.
Venting: When to Let Moisture Out
A completely sealed case has no way to release moisture that gets in during loading. A pressure-equalizing vent (a small Gore-Tex or ePTFE disc in the case wall) lets air in and out but keeps liquid water and dust out. Cost: $8–$15 per vent. Recommended for cases that ship seasonally or cross climate zones.
For cases that never leave a climate-controlled warehouse, you don’t need vents. For cases that go from a dry Denver tour bus to a humid Florida backstage, you do.
Loading Procedure That Prevents Condensation
You can have the best desiccant in the world and still fail if you load the case wrong:
- Load equipment when it’s room temperature—not right off a hot truck or out of a cold trailer. Let it acclimate 30 minutes.
- Load inside, not on the dock—if the loading dock is 85°F and 90% humidity, you’re sealing that air inside.
- Close the case immediately—don’t leave it open while you pack other gear. The longer it sits open, the more humid air gets in.
- Add desiccant last—seal it in with the equipment, not after a few days of exposure.
What to Spec in Your Case Order
If your equipment is sensitive to moisture (electronics, optics, musical instruments), add:
- “Desiccant pocket built into foam—holds two 100g packets, accessible without unpacking”
- “Pressure-equalizing vent in lower corner—Gore-Tex or equivalent”
- “Humidity indicator card visible through clear window in lid (optional, $20–$30)”
These options add $20–$50 per case. Compare that to the $2,900 projector repair and the downtime of a gear failure on the first day of a rental.
