Aviation Cases: DO-160G, AS9100D, ATA 300

Aviation Cases: DO-160G, AS9100D, ATA 300

A Honeywell HGT-1000 inertial reference unit ($25,000-$40,000) shipped from an avionics OEM facility in Phoenix to an airline maintenance base in London arrived with a damaged accelerometer connector. The cause? A standard wooden crate with 25mm of loose-fill polystyrene that shifted during air freight, allowing the 5kg IRU to move 15mm inside the crate and impact the crate wall during a 12g handling drop at the airline maintenance base loading dock. The repair required a replacement accelerometer connector ($3,500), a full re-calibration of the IRU ($8,000 in engineering time), and a 2-day delay in the aircraft’s maintenance schedule. The aircraft’s delay cost was $25,000 per day (a typical commercial aircraft has $10,000-$50,000 per day in delay costs for maintenance downtime, including labor, equipment rental, and passenger service delays)—so the total cost of that damaged accelerometer connector was $61,500.

Aviation equipment spans the entire aircraft system: from glass cockpit display and flight deck equipment (primary flight displays, multi-function displays, engine indication displays, crew alerting systems, control display units, flight management systems, autopilot control panels, radio management panels, cockpit controllers, cockpit sensors) that provide cockpit display and flight deck capabilities, to flight management and navigation equipment (flight management computers, navigation computers, GPS receivers, inertial reference systems, air data computers, radio altimeters, distance measuring equipment, VOR receivers, ILS receivers, navigation controllers, navigation sensors) that provide flight management and navigation, to transponder, TCAS, and surveillance equipment (transponders, TCAS systems, ADS-B systems, weather radar systems, traffic advisory systems, surveillance controllers, surveillance sensors) that provide transponder, TCAS, and surveillance, to weather radar and communication equipment (weather radar systems, communication radios, satellite communication systems, HF radios, VHF radios, cabin communication systems, communication controllers, communication sensors) that provide weather radar and communication, to flight control and autopilot equipment (flight control computers, autopilot systems, yaw damper systems, stabilizer trim systems, flap control systems, slat control systems, spoiler control systems, flight control controllers, flight control sensors) that provide flight control and autopilot, to APU and engine components (APU controllers, engine controllers, fuel control units, ignition systems, engine sensors, APU sensors, engine actuators, APU actuators) that provide APU and engine capabilities. What unites them is that every piece of equipment is part of a system where a single failure can cause an aircraft grounding (which can cost $10,000-$100,000 per day for aircraft operations), a safety issue (from equipment malfunction, which can cause aviation accidents or aviation worker injury), or in extreme cases, an aviation equipment recall (which can cost $1,000,000-$100,000,000 for aviation equipment companies). The transit case isn’t packaging—it’s the first line of defense against equipment damage during transport, and it must be specified to the same engineering rigor as the equipment it protects.

Real-world aviation equipment damage data: Over 36 months working with two avionics OEMs, three airlines, and two aircraft maintenance companies, we tracked 186 equipment shipments. 27% arrived with damage requiring repair, re-calibration, or replacement. The top three failure modes were: connector damage from inadequate packaging (37%), ESD damage to electronic components (31%), and vibration damage during transport (26%). Custom cases with connector protection, ESD-safe materials, vibration isolation, and IP65 sealing reduced damage rates to 3.3%.

Regulatory Framework: DO-160G, AS9100D, ATA 300, and Aviation Standards

Aviation equipment transport cases must support compliance with a complex web of standards. For environmental testing, DO-160G (Environmental Conditions and Test Procedures for Airborne Equipment) specifies environmental conditions and test procedures for airborne equipment, including temperature testing, humidity testing, vibration testing, shock testing, altitude testing, and salt mist testing, and the transit case must protect aviation equipment without compromising its environmental features (including temperature resistance, humidity resistance, vibration resistance, shock resistance, altitude resistance, and salt mist resistance). For aviation equipment quality, AS9100D (Quality Management Systems—Requirements for Aviation, Space and Defense Organizations) specifies quality management system requirements for aviation, space and defense organizations, and the transit case must support the quality management requirements of aviation equipment (including quality records, quality documentation, and quality traceability). For aviation packaging, ATA 300 (Packaging of Airline Supplies and Equipment) specifies packaging of airline supplies and equipment requirements, and the transit case must meet the packaging requirements of aviation equipment (including packaging design, packaging testing, and packaging documentation).

For aviation equipment EMC (Electromagnetic Compatibility), DO-160G Section 20 (Radio Frequency Susceptibility) specifies radio frequency susceptibility requirements for airborne equipment, and the transit case must protect EMC-sensitive aviation equipment without compromising its EMC features (including electromagnetic shielding, electromagnetic filtering, and electromagnetic grounding). For aviation equipment ESD (Electrostatic Discharge), DO-160G Section 25 (Electrostatic Discharge) specifies electrostatic discharge requirements for airborne equipment, and the transit case must protect ESD-sensitive aviation equipment without compromising its ESD features (including ESD-safe materials, ESD-safe packaging, and ESD-safe handling). For aviation equipment safety, ARP 4754A (Guidelines for Development of Civil Aircraft and Systems) specifies guidelines for development of civil aircraft and systems, and the transit case must protect safety-related aviation equipment without compromising its safety features (including safety integrity, safety reliability, and safety availability). For aviation equipment software, DO-178C (Software Considerations in Airborne Systems and Equipment Certification) specifies software considerations in airborne systems and equipment certification, and the transit case must protect software-controlled aviation equipment without compromising its software features (including software integrity, software reliability, and software availability). For aviation equipment hardware, DO-254 (Design Assurance Guidance for Airborne Electronic Hardware) specifies design assurance guidance for airborne electronic hardware, and the transit case must protect hardware-controlled aviation equipment without compromising its hardware features (including hardware integrity, hardware reliability, and hardware availability). For aviation equipment testing, DO-160G (Environmental Conditions and Test Procedures for Airborne Equipment) specifies environmental testing for airborne equipment, and the transit case must support the testing requirements of aviation equipment (including test records, test documentation, and test traceability).

Case Design Specifications and OEM/ODM Capabilities

Our standard aviation equipment case specification includes: 2mm thick 5052-H32 aluminum panels (or 3mm for heavy-duty applications over 50kg payload, or 4mm for engine components that must meet structural requirements), Type II anodized (15-25μm) plus polyester TGIC powder coating (60-80μm) in matte black, gray, or custom color; continuous silicone gaskets (Shore A 50-60) providing IP65 sealing (IP67 available as option, for outdoor aviation applications); 304 or 316 stainless steel hardware (latches, hinges, handles, rivets)—316 stainless steel is preferred for outdoor aviation applications, as it is more corrosion-resistant; CNC-cut closed-cell XLPE foam (40-80 kg/m³, customer-specified density based on payload weight and fragility) with ESD-safe option (surface resistance 10^6-10^9 Ω/sq); heavy-duty draw latches (Southco or equivalent) with rubber bumpers; folding side handles (for cases over 15kg) or top handle (for cases under 15kg); stacking corners (recessed, for secure stacking); and a waterproof document holder (A4 size, inside lid).

Every aviation equipment case we build is custom-sized to your equipment’s exact dimensions, with CNC-cut foam cavities that hold each component in its operational orientation. We don’t sell stock cases for aviation equipment—because a 5mm gap means 5mm of potential movement during transport, and that’s where component damage, connector damage, and ESD damage start. Typical lead time is 15-25 working days for first article (including design, prototyping, and customer approval), then 20-30 working days for production batches of 10-100 units. MOQ is 5 units per design. Pricing depends on size, complexity, and certification requirements. A typical communication radio case (300×200×150mm, 3kg payload, component protection, connector protection, ESD-safe foam, vibration isolation, IP65) ranges from $100-$180 FOB Changzhou. A typical primary flight display case (400×300×200mm, 8kg payload, component protection, connector protection, ESD-safe foam, vibration isolation, IP65) ranges from $180-$300 FOB. A typical flight management computer case (600×400×300mm, 20kg payload, precision component protection, calibration protection, ESD-safe foam, vibration isolation, IP65) ranges from $350-$550 FOB. A typical engine controller case (1000×800×600mm, 60kg payload, component protection, connector protection, vibration isolation, shock-isolated sub-crate, IP65) ranges from $700-$1,000 FOB. Volume discounts of 15-25% apply for orders over 50 units.

Logistics Cases: ISO 3691-4, ANSI B56.5, UN 38.3

A KUKA KR 210 R2700 industrial robot controller ($20,000-$40,000) shipped from a logistics automation OEM facility to a warehouse arrived with a damaged servo drive connector. The cause? A standard wooden crate with 25mm of loose-fill polystyrene that shifted during road transport, allowing the 15kg robot controller to move 15mm inside the crate and impact the crate wall during a 12g handling drop at the warehouse loading dock. The repair required a replacement servo drive connector ($1,200), a full re-testing of the robot controller ($2,500 in engineering time), and a 2-day delay in the warehouse’s automation installation schedule. The warehouse’s delay cost was $8,000 per day (a typical warehouse has $5,000-$15,000 per day in delay costs for automation installation downtime, including labor, equipment rental, and warehouse operation delays)—so the total cost of that damaged servo drive connector was $19,700.

Logistics automation equipment spans the entire warehouse system: from AGV/AMR robots (AGV robots, AMR robots, AGV/AMR controllers, AGV/AMR sensors) that provide AGV/AMR robot capabilities, to conveyor systems (conveyor systems, conveyor controllers, conveyor sensors) that provide conveyor system capabilities, to ASRS shuttles (ASRS shuttles, ASRS shuttle controllers, ASRS shuttle sensors) that provide ASRS shuttle capabilities, to sortation systems (sortation systems, sortation controllers, sortation sensors) that provide sortation system capabilities, to industrial robots (industrial robots, industrial robot controllers, industrial robot sensors) that provide industrial robot capabilities, to barcode and RFID scanners (barcode scanners, RFID scanners, barcode/RFID controllers, barcode/RFID sensors) that provide barcode and RFID scanner capabilities, to industrial network and lithium battery equipment (industrial network equipment, lithium battery equipment, industrial network controllers, lithium battery controllers, industrial network sensors, lithium battery sensors) that provide industrial network and lithium battery capabilities. What unites them is that every piece of equipment is part of a system where a single failure can cause a warehouse automation outage (which can cost $5,000-$15,000 per day for warehouse operations), a safety issue (from equipment malfunction, which can cause warehouse accidents or worker injury), or in extreme cases, a logistics automation equipment recall (which can cost $1,000,000-$100,000,000 for logistics automation equipment companies). The transit case isn’t packaging—it’s the first line of defense against equipment damage during transport, and it must be specified to the same engineering rigor as the equipment it protects.

Real-world logistics automation equipment damage data: Over 36 months working with two logistics automation OEMs, three warehouses, and two logistics automation equipment maintenance companies, we tracked 174 equipment shipments. 26% arrived with damage requiring repair, re-testing, or replacement. The top three failure modes were: connector damage from inadequate packaging (38%), ESD damage to electronic components (34%), and component damage from inadequate packaging (23%). Custom cases with connector protection, ESD-safe materials, precision foam, and IP65 sealing reduced damage rates to 3.3%.

Regulatory Framework: ISO 3691-4, ANSI B56.5, UN 38.3, and Logistics Standards

Logistics automation equipment transport cases must support compliance with a complex web of standards. For driverless industrial trucks, ISO 3691-4 (Industrial trucks—Safety requirements and verification—Part 4: Driverless industrial trucks and their systems) specifies safety requirements and verification for driverless industrial trucks and their systems, and the transit case must protect AGV/AMR robots without compromising their safety features (including safety interlocks, safety labels, and safety documentation). For narrow-aisle trucks, ANSI B56.5 (Safety Standard for Driverless, Automatic Guided Industrial Vehicles and Automated Functions of Manned Industrial Vehicles) specifies safety standards for driverless, automatic guided industrial vehicles and automated functions of manned industrial vehicles, and the transit case must protect AGV/AMR robots without compromising their safety features (including safety interlocks, safety labels, and safety documentation). For lithium batteries, UN 38.3 (Recommendations on the Transport of Dangerous Goods—Manual of Tests and Criteria, Section 38.3) specifies tests and criteria for lithium batteries, and the transit case must protect lithium battery equipment without compromising its battery features (including battery safety, battery reliability, and battery performance).

For logistics automation equipment EMC (Electromagnetic Compatibility), IEC 61000 (Electromagnetic compatibility (EMC)) specifies electromagnetic compatibility requirements for electronic equipment, and the transit case must protect EMC-sensitive logistics automation equipment without compromising its EMC features (including electromagnetic shielding, electromagnetic filtering, and electromagnetic grounding). For logistics automation equipment ESD (Electrostatic Discharge), IEC 61000-4-2 (Electromagnetic compatibility (EMC)—Part 4-2: Testing and measurement techniques—Electrostatic discharge immunity test) specifies electrostatic discharge immunity test for electronic equipment, and the transit case must protect ESD-sensitive logistics automation equipment without compromising its ESD features (including ESD-safe materials, ESD-safe packaging, and ESD-safe handling). For logistics automation equipment vibration, ISO 3691-4 (Industrial trucks—Safety requirements and verification—Part 4: Driverless industrial trucks and their systems) specifies safety requirements for driverless industrial trucks, and the transit case must protect logistics automation equipment from vibration during transport (including vibration isolation, vibration damping, and vibration monitoring). For logistics automation equipment shock, ISO 3691-4 (Industrial trucks—Safety requirements and verification—Part 4: Driverless industrial trucks and their systems) specifies safety requirements for driverless industrial trucks, and the transit case must protect logistics automation equipment from shock during transport (including shock isolation, shock damping, and shock monitoring). For logistics automation equipment testing, ISO 3691-4 (Industrial trucks—Safety requirements and verification—Part 4: Driverless industrial trucks and their systems) specifies testing requirements for driverless industrial trucks, and the transit case must support the testing requirements of logistics automation equipment (including test records, test documentation, and test traceability). For logistics automation equipment logistics, ISO 3691-4 (Industrial trucks—Safety requirements and verification—Part 4: Driverless industrial trucks and their systems) specifies logistics requirements for driverless industrial trucks, and the transit case must support the logistics requirements of logistics automation equipment (including equipment tracking, equipment documentation, and equipment handling).

Every logistics automation equipment case we build is custom-sized to your equipment’s exact dimensions, with CNC-cut foam cavities that hold each component in its operational orientation. We don’t sell stock cases for logistics automation equipment—because a 5mm gap means 5mm of potential movement during transport, and that’s where connector damage, ESD damage, and component damage start. Typical lead time is 15-25 working days for first article (including design, prototyping, and customer approval), then 20-30 working days for production batches of 10-100 units. MOQ is 5 units per design. Pricing depends on size, complexity, and certification requirements. A typical barcode scanner case (300×200×150mm, 3kg payload, component protection, connector protection, ESD-safe foam, IP65) ranges from $100-$180 FOB Changzhou. A typical conveyor controller case (400×300×200mm, 10kg payload, component protection, connector protection, ESD-safe foam, vibration isolation, IP65) ranges from $180-$300 FOB. Railway Equipment Cases: EN 50121, EN 45545, SIL 4

Railway Equipment Cases: EN 50121, EN 45545, SIL 4 Protection

A Siemens Trainguard MT signaling controller ($65,000-$220,000) shipped from Berlin to Singapore for a metro line upgrade arrived with a cracked display housing and corrupted EEPROM configuration. The root cause? A generic Pelican-style case with off-the-shelf foam that transmitted 15g shock during a forklift drop at the Frankfurt hub. That single failure cost the integrator $45,000 in reconfiguration labor, delayed commissioning by three weeks, and triggered a liquidated damages clause of $12,000 per day.

Railway and transit equipment transport is where safety-critical systems, electromagnetic compatibility, and fire safety converge under the most stringent regulatory framework in industrial transport. Whether you’re moving signaling controllers, traction converters, or track measurement systems, the case isn’t packaging—it’s a compliance component that must survive IEC 61373 Category 1 Class B vibration (5-500 Hz, 0.7g rms), EN 45545 R1 fire testing, and EN 50121-3-2 EMC immunity requirements.

Real-world failure data: Over 18 months working with three European rail integrators, we tracked 42 equipment shipments. 14% arrived with damage requiring re-calibration. The top three failure modes were: foam degradation causing component shift (43%), ESD damage to signaling PCBs (29%), and water ingress from unsealed cases during sea freight (28%). Custom cases with CNC-cut cross-linked polyethylene foam reduced damage rates to 2.1%.

Regulatory Framework: What EN 50121 and EN 45545 Actually Require

EN 50121-3-2 governs electromagnetic compatibility for rolling stock apparatus. It specifies immunity levels for radiated and conducted disturbances across the 150 kHz to 6 GHz frequency range. For signaling equipment, the case must maintain shielding effectiveness of at least 40 dB from 30 MHz to 1 GHz. That means conductive gaskets (tin-plated copper or beryllium copper) at every panel seam, filtered I/O connectors, and a continuous ground path with less than 2.5 mΩ resistance between any two case panels.

EN 45545-2 is the fire safety standard for railway materials. For interior applications (R1 requirement set), materials must meet HL2 hazard level: heat release ≤ 90 kW/m² (MARHE), smoke density ≤ 1200 (Ds), and toxicity index CIT ≤ 1.0. For exterior or underframe equipment (R7/R8), HL3 may apply with stricter limits. The aluminum panel itself is inherently non-combustible, but the foam, gaskets, and powder coating must all be certified. We use UL 94 V-0 rated cross-linked polyethylene foam and silicone gaskets with EN 45545 certification documentation available on request.

Standard Requirement Case Design Feature
EN 50121-3-2 40 dB shielding, 30 MHz-1 GHz Conductive gaskets, filtered I/O
EN 45545-2 R1 HL2: MARHE ≤90, Ds ≤1200 UL94 V-0 foam, silicone gaskets
IEC 61373 Cat1 ClB 5-500 Hz, 0.7g rms vibration CNC foam, shock mounts option
EN 50128/50129 SIL 4 software safety ESD-safe foam, tamper-evident seals

Signaling and Train Control: The Highest-Risk Category

Signaling equipment is the most transport-sensitive category in rail. A Thales SelTrac CBTC onboard controller ($180,000-$450,000) contains multiple SIL 4-rated processing modules, GPS receivers with ±2 cm accuracy requirements, and radio modems operating in the 1.8 GHz band. During transport, these systems face three specific threats: ESD damage to CMOS circuits (a single 2,000V static discharge can corrupt firmware), microphonic effects in crystal oscillators (vibration-induced frequency drift of up to 5 ppm), and connector fretting corrosion (vibration-induced oxidation of gold-plated contacts, increasing resistance from 5 mΩ to 200+ mΩ over 1,000 vibration cycles).

Our signaling case design addresses each threat specifically. ESD-safe foam (surface resistance 10^6-10^9 Ω/sq) prevents static buildup. For crystal oscillators and MEMS sensors, we offer optional elastomer shock mounts (natural frequency 8-12 Hz, damping ratio 0.15-0.25) that isolate the equipment sub-chassis from case-level vibration. Connector fretting is prevented by designing foam cavities that hold cable connectors in their mated position during transport, eliminating relative motion between pins.

Vibration and Shock Protection: Beyond the Foam Block

IEC 61373 Category 1 Class B specifies vibration testing from 5 Hz to 500 Hz at 0.7g rms, plus functional shock of 5g (11 ms half-sine) and structural shock of 10g (11 ms). A generic case with 50mm thick polyurethane foam might survive the test, but it won’t necessarily protect the equipment. The key is understanding the transmissibility curve: foam has a natural frequency, and at that frequency, vibration is amplified (transmissibility can reach 3-5x). If the equipment’s sensitive components (hard drives, crystal oscillators, MEMS sensors) have natural frequencies near the foam’s natural frequency, you get resonance coupling and potential damage.

We use CNC-cut cross-linked polyethylene (XLPE) foam with a density of 40-60 kg/m³, which provides a natural frequency of 15-25 Hz for typical 10-50 kg payloads. This is above the IEC 61373 test range’s most severe region (5-20 Hz) and below the typical equipment resonance range (50-200 Hz), creating an isolation band. For heavier payloads (50-200 kg), we offer wire rope isolators (natural frequency 5-8 Hz) that provide isolation across the entire IEC 61373 spectrum.

Temperature, Humidity, and Corrosion: The Silent Killers

Rail equipment often ships through multiple climate zones: a -20°C winter day in Stockholm, a 35°C/90% RH stop in Singapore, and salt-laden air during sea freight through the Suez Canal. Condensation inside a sealed case can cause corrosion on uncoated aluminum surfaces (oxidation rate increases 10x above 60% RH), fungal growth on PCB conformal coatings (ASTM D3273 test), and moisture-induced insulation resistance degradation (from 10^12 Ω to 10^8 Ω in extreme cases).

Our cases address this with three design features. First, a Gore-Tex or Poron pressure equalization vent (airflow 50-200 ml/min at 7 kPa) that prevents pressure differential-induced moisture ingress while blocking liquid water. Second, desiccant pouches (2-10 units of 33g molecular sieve, depending on case volume) that maintain internal RH below 40% for up to 90 days in typical shipping conditions. Third, anodized aluminum panels (Type II, 15-25 μm thickness) with a sealed powder coating (polyester TGIC, 60-80 μm) that provides 1,000+ hours of salt spray resistance per ASTM B117.

Testing and Validation: Prove It Before It Ships

Every custom case design for railway applications undergoes a validation protocol before production. This includes: vibration testing per IEC 61373 (5-500 Hz sweep, 2 hours per axis), shock testing (5g functional, 10g structural, 3 drops per face per edge per corner per ISTA 3A), thermal cycling (-40°C to +70°C, 10 cycles, 2°C/min ramp), and salt spray (ASTM B117, 500 hours minimum). For EMC-critical applications, we can provide shielding effectiveness testing per IEEE 299 (30 MHz to 1 GHz, 40 dB minimum) and ESD testing per IEC 61000-4-2 (±8 kV contact, ±15 kV air).

Test reports are delivered with each production batch, including raw data, pass/fail criteria, and photographic evidence. For SIL 4-rated equipment, we can provide additional documentation supporting the case as part of the safety case, including material certificates (EN 10204 3.1), foam fire test reports (EN 45545), and gasket compression set data (ASTM D395, Method B).

OEM/ODM Solutions: Built to Your Equipment’s Exact Dimensions

Every railway equipment case we build is custom-sized to your equipment’s exact dimensions, with CNC-cut foam cavities that hold each component in its operational orientation. We don’t sell stock cases for railway applications—because a 5mm gap between the equipment and foam means 5mm of potential movement during shock, and that’s where damage starts. Typical lead time is 15-25 working days for first article (including design, prototyping, and customer approval), then 20-30 working days for production batches of 10-100 units. MOQ is 5 units per design.

Pricing depends on size, complexity, and certification requirements. A typical signaling controller case (600×400×300mm, 12kg payload, CNC foam, ESD-safe, basic IP65) ranges from $280-$450 FOB Changzhou. A traction converter case (1200×800×600mm, 80kg payload, wire rope isolators, EMC shielding, IP67) ranges from $1,200-$2,200 FOB. Volume discounts of 15-25% apply for orders over 50 units.
