Aerospace Transit Case Standards: AS9100, DO-160, and FAA TSO at a Glance

The aerospace and aviation industry demands the highest level of transport case performance of any sector. Cases must protect sensitive avionics, flight instruments, satellite components, and ground support equipment through extreme temperature swings, altitude depressurization, intense vibration, and crash-level shock loads — all while meeting stringent airworthiness standards including ATA 300, IATA ULD requirements, and DO-160G environmental conditions. Aluminum transit cases are the industry standard for aerospace equipment transport because aluminum provides exceptional strength-to-weight ratio, EMI shielding for sensitive electronics, thermal management, and infinite recyclability. This comprehensive engineering guide examines ATA 300 certification, IATA ULD dimensional standards, DO-160G environmental test categories, EMI shielding for avionics, altitude and depressurization engineering, and air cargo compliance for aerospace-grade aluminum cases.

ATA 300 Category I: Reusable Container Certification

ATA (Air Transport Association) Specification 300 defines standards for air transport packaging. Category I covers reusable containers designed for repeated air cargo transport — the classification that applies to professional aluminum transit cases used in aerospace logistics:

Design rule: For ATA 300 Category I certification, the aluminum case must use replaceable wear components (bolt-on hinges, replaceable gaskets, screw-on latches) rather than riveted permanent attachments. This enables in-field refurbishment without specialized tools, extending service life to 200+ round trips.

IATA ULD (Unit Load Device) Dimensional Standards

The International Air Transport Association (IATA) defines Unit Load Devices (ULDs) — standard containers and pallets that fit aircraft cargo holds. While most aluminum transit cases are not ULDs themselves, they must be dimensionally compatible with ULD positions for efficient loading:

For efficient air cargo loading, aluminum cases should be dimensioned to fit within ULD positions:

DO-160G Environmental Conditions for Airborne Equipment

RTCA DO-160G (Environmental Conditions and Test Procedures for Airborne Equipment) defines the environmental test categories that airborne equipment and its transport case must withstand. The aluminum transport case provides the first line of environmental protection for avionics equipment:

Aluminum case thermal performance: Aluminum 6061-T6 has thermal conductivity of 167 W/mK — 4x higher than steel (50 W/mK) and 1,000x higher than plastic (0.15-0.4 W/mK). This high conductivity means the aluminum case rapidly equilibrates to ambient temperature, minimizing thermal gradients across the case that could cause condensation. However, it also means the case exterior reaches the same temperature as the environment — requiring internal thermal insulation for temperature-sensitive equipment.

IATA Dangerous Goods Regulations (DGR) for Battery Transport

Aerospace equipment cases frequently contain lithium batteries (equipment batteries, backup power). IATA DGR classifies lithium battery transport:

Design rule: For cases containing lithium batteries under PI 967 Section II (packed with or contained in equipment): (a) The case must be “strong outer packaging” capable of withstanding a 1.2m drop test in the most damaging orientation (IATA DGR 6.5.4). (b) Batteries must be individually protected from short circuit (terminals insulated, batteries in individual pouches). (c) Equipment must be secured against movement within the case (foam cradle, no contact with case walls). (d) The case must be marked with the lithium battery handling mark (UN3481 label).

Design rule: The case exterior dimensions must be specified with 50mm clearance to the ULD interior dimensions to allow for loading tolerance, case expansion at altitude, and de-icing fluid accumulation. Cases exceeding 1,500mm in any dimension must be marked with ” Oversize Cargo — Verify Aircraft Compatibility” on the exterior.

Thermal insulation: For equipment requiring temperature control within the DO-160G operating range, the case interior must include thermal insulation: 10-25mm closed-cell polyethylene foam (thermal conductivity 0.033-0.040 W/mK) lining the interior walls. This extends the time constant for internal temperature change to 2-4 hours (the time for internal temperature to reach 63% of the external temperature change), providing sufficient buffer for typical flight durations.

Air transport involves altitude changes that cause pressure differentials between the case interior and exterior. For unpressurized cargo holds (B737 freighter, military transport), the altitude can reach 15,000m (50,000ft) where ambient pressure is 120 hPa (vs. 1,013 hPa at sea level):
