Custom Flight Cases: What the Design Process Actually Looks Like
A touring company sent us a photo of their rack-mounted rig and said “make a case for this.” We came back with 3 questions: What’s the exact rack height? Does the amp get pulled out with handles? What’s the total loaded weight? They sent the answers 3 days later. The case was built in 5 working days and arrived perfect on the first try. Contrast that with the client who said “just build something that fits”—we guessed, they got a case that rattled, and we ate the re-foam. 3 days of questions saved 3 weeks of rework.
The customization process isn’t mysterious. It’s a back-and-forth where good questions save everyone time and money.
What We Need From You (And Why)
| Information | What It Looks Like | Why It Matters |
|---|---|---|
| Equipment dimensions | L × W × H of each component, including protruding knobs/connectors | Foam wells are cut to this. Guessing = loose fit = damaged gear. |
| Equipment weight | Total loaded weight, or per-component weight | Determines plywood thickness, caster rating, handle spec. |
| Drawings or photos | Top-down and side-view photos with a ruler for scale | Better than verbal descriptions. We can see knobs, connectors, mounting points. |
| Quantity | How many identical cases | 1 case = setup cost. 10 cases = amortized setup, lower per-unit price. |
| Shipping method | Truck, air freight, or sea freight | Affects panel material, dimensional spec, and packaging requirements. |
The Process, Step by Step
- Initial inquiry—you send photos, dimensions, and quantity. We reply within 24 hours with questions and a preliminary price range.
- Detailed quote—we confirm plywood, foam, casters, color, and accessories. You approve the spec and price.
- Foam design—we cut a foam dummy or CAD layout for your approval. This is where 90% of mistakes get caught.
- Production—5–7 working days for a small batch (1–5 cases). 10–15 days for a fleet (20+ cases).
- QC and shipping—every case gets a fit test with your equipment before it ships. Photos sent for approval.
What Makes a Custom Case Cost More (or Less)
| Factor | Cost Impact | When It’s Worth It |
|---|---|---|
| Single case vs. 10+ cases | 30–50% premium per unit for 1-off | Always order ≥3 if you’ll need spares |
| CNC foam vs. pick-and-pluck | $80–$180 per case | Worth it for equipment over $2,000 |
| Honeycomb composite vs. plywood | $80–$150 per case | Worth it for air freight or marine use |
| Powder-coated color | $20–$50 per case | Worth it for branded rental fleets |
| Custom logo / screen print | $15–$30 per case | Worth it for companies renting out branded gear |
What to Prepare Before You Inquire
- Measurements: L × W × H of every piece, including knobs and connectors.
- Photos: top-down and side view, with a ruler for scale.
- Weight: loaded weight of the full case, if you know it.
- Quantity: how many you need now, and how many you might order later.
- Usage: how it will be shipped (truck/air/sea) and what floors it rolls over.
The more precise your information, the better the first case fits. Vague inquiries lead to re-foams, delays, and arguments over who pays. Spend 15 minutes measuring and photographing, and save 3 weeks of back-and-forth.
