Flight Case Panels: Plywood vs ABS vs Honeycomb (What to Pick)

pA video production company in London bought 10 “flight cases” from a cheap supplier. The supplier said the panels were “heavy-duty composite.” After 6 months of truck touring, 7 cases had delaminated: the outer layer had peeled off the core, and water had seeped in. The plywood underneath had swollen. The company spent $4,500 on replacements and lost a client who saw the damaged cases on a shoot. The problem: the supplier had used 3mm particleboard with a thin plastic laminate—not real plywood. This is why panel material matters. This guide breaks down the 4 panel types, their pros and cons, and which one to choose for your use case.

Plywood: The Traditional Industry Standard

pPlywood is the panel material that built the flight case industry. It’s been used for 50+ years and remains the benchmark.

What it is:
– Thin wood veneers glued together in alternating directions.
– The grain alternates: strength in all directions.
– Birch plywood: the gold standard (strongest, lightest).
– Poplar plywood: cheaper, less strong.
– Fir plywood: heavy, less stable.

Standard panel construction:
– Core: birch plywood, 6-9mm thick.
– Outer laminate: ABS plastic, 0.8mm thick.
– The ABS protects the plywood from water and scuffs.
– The plywood provides structural strength.

Plywood panel thickness:
| Thickness | Weight/sqm | Use case |
|—|—|—|
| 4mm | 3.0 kg | Small utility cases (under 10kg) |
| 6mm | 4.5 kg | Standard rack and drawer cases |
| 7mm | 5.2 kg | Medium touring cases |
| 9mm | 6.8 kg | Heavy amp racks, ATA Cat I |

Pros of plywood:
1. Strength: high stiffness-to-weight ratio.
– Doesn’t flex under stacking load.
– Survives corner drops without cracking.

2. Machinability: CNC cuts cleanly.
– Can be routed, drilled, and shaped.
– Custom cutouts for connectors and handles.

3. Proven: 50+ years of field data.
– We know how it performs in every climate.
– Predictable lifespan: 7-15 years.

4. Repairable: damaged panels can be replaced.
– A skilled builder can swap a panel in 1-2 hours.

5. Cost: moderate.
– 6mm birch + ABS: $15-25 per panel.
– Cheaper than honeycomb, more expensive than ABS-only.

Cons of plywood:
1. Weight: heavier than composite.
– A 6mm plywood panel: 4.5 kg/sqm.
– A 6mm honeycomb panel: 2.5 kg/sqm.
– Difference: 2 kg/sqm.

2. Water sensitivity: plywood absorbs water.
– The ABS protects the surface.
– But if ABS is damaged, water gets in.
– Plywood swells and delaminates.
– Dry it out: may still be usable.

3. Formaldehyde emissions: some plywood uses urea-formaldehyde glue.
– E0 or E1 grade: low emissions (safe for indoor use).
– E2 grade: higher emissions (not recommended).
– Ask: “What emission grade?”

What to look for:
– Birch (not poplar or fir).
– B/BB grade (one good face, one usable back).
– E0 or E1 emission grade.
– ABS laminate 0.8mm minimum.
– No visible gaps between veneers.

What rental companies use:
– 6mm birch + ABS: standard for most cases.
– 9mm birch + ABS: for amp racks and heavy cases.
– Why: proven strength, repairable, cost-effective.

Plywood is the safe choice. It’s not the lightest or cheapest, but it works.

ABS Laminated Panels: The Durability Upgrade

pABS (Acrylonitrile Butadiene Styrene) is the plastic laminate on the outside of plywood panels. But “ABS laminated” can also mean a thicker ABS sheet bonded to a thinner core.

What it is:
– Standard: 0.8mm ABS on 6-9mm plywood.
– Heavy-duty: 1.5mm ABS on 6mm plywood.
– The ABS is a hard plastic that protects the wood.

What ABS does:
1. Scratch resistance: ABS doesn’t scratch easily.
– Plywood without ABS: scuffs after 6 months.
– ABS laminated: stays clean for 3-5 years.

2. Water resistance: ABS is waterproof.
– Water beads off the surface.
– But edges (where ABS doesn’t cover) can absorb water.

3. Impact resistance: ABS absorbs small impacts.
– A corner bump: ABS dents but doesn’t crack.
– Unprotected plywood: cracks on impact.

4. Appearance: smooth, clean surface.
– Available in black, red, blue, silver.
– Can be printed with your logo.

ABS thickness comparison:
| ABS thickness | Durability | Cost index | Use case |
|—|—|—|—|
| 0.6mm | Basic | 80 | Budget cases |
| 0.8mm | Standard | 100 | Most touring cases |
| 1.0mm | Good | 110 | Rental fleets |
| 1.5mm | Heavy-duty | 130 | ATA Cat I, air cargo |

What to check:
– ABS thickness: 0.8mm minimum.
– ABS bond: no delamination between ABS and plywood.
– Edges: ABS wraps around the edges (or plywood is sealed).

The “ABS-only” panel:
– Some suppliers sell “ABS panels” that are pure ABS sheets (no plywood).
– These are light but flex.
– Not suitable for flight cases (they bend under load).
– Used for briefcases and display cases.

What to avoid:
– “ABS-look” panels: thin plastic film on particleboard.
– These delaminate in 6-12 months.
– How to spot: tap the panel. Hollow sound = particleboard.
– Bend the corner: if it flexes, it’s not plywood.

What rental companies upgrade to:
– 1.0mm ABS for high-use cases.
– Black ABS (hides scuffs).
– Logo printing on 1 panel.

The ABS layer is 5-10% of the panel cost. It doubles the panel’s visible lifespan.

Composite Honeycomb Panels: The Lightweight Revolution

pHoneycomb panels use a honeycomb core (aluminum or thermoplastic) sandwiched between two face sheets. They’re the lightest strong panel available.

What it is:
– Core: aluminum honeycomb or thermoplastic honeycomb.
– Face sheets: aluminum skins or fiberglass.
– Total thickness: 10-25mm.
– Weight: 2-3 kg/sqm (vs. 4.5 kg for plywood).

How it works:
– The honeycomb core is like a stack of cardboard tubes.
– The face sheets carry the bending load.
– The core keeps the face sheets apart.
– Result: high strength, low weight.

Honeycomb panel types:
1. Aluminum honeycomb
– Core: aluminum foil folded into hexagons.
– Faces: aluminum skins.
– Weight: 2.5 kg/sqm (10mm thick).
– Strength: very high (stiffest panel).
– Cost: $40-60 per panel.
– Used for: aircraft, military, high-end touring.

2. Thermoplastic honeycomb
– Core: polypropylene honeycomb.
– Faces: fiberglass or aluminum.
– Weight: 2.0 kg/sqm (10mm thick).
– Strength: good (not as stiff as aluminum).
– Cost: $25-40 per panel.
– Used for: light touring, weight-sensitive applications.

Pros of honeycomb:
1. Weight: 50% lighter than plywood.
– A 40kg plywood case becomes 28kg.
– Difference: 12kg saved.
– Important for air freight (weight = cost).

2. Strength-to-weight: excellent.
– Stiffer than plywood of the same weight.
– Doesn’t sag under stacking load.

3. Water resistance: fully waterproof.
– No plywood to swell.
– Survives rain, humidity, even immersion.

4. Dimensionally stable: doesn’t warp.
– Plywood can warp with humidity changes.
– Honeycomb stays flat.

Cons of honeycomb:
1. Cost: 2-3x more than plywood.
– Aluminum honeycomb: $40-60/panel vs. $15-25/plywood.
– The weight savings cost money.

2. Impact damage: hard to repair.
– A puncture in honeycomb: the core is crushed.
– Plywood: patchable.
– Honeycomb: usually needs panel replacement.

3. Not machinable: can’t rout or drill like plywood.
– Custom cutouts: limited.
– Connectors: use surface-mount plates.

4. Less proven: shorter track record.
– 20 years vs. 50 years for plywood.
– Long-term durability (10+ years) is less proven.

Weight comparison (same size case):
| Panel type | Thickness | Weight/sqm | Case weight (600×800mm) |
|—|—|—|—|
| Plywood + ABS | 6mm | 4.5 kg | 8.5 kg |
| Plywood + ABS | 9mm | 6.8 kg | 12.5 kg |
| Aluminum honeycomb | 10mm | 2.5 kg | 5.0 kg |
| PP honeycomb + FG | 10mm | 2.0 kg | 4.0 kg |

When to choose honeycomb:
– Air freight (weight = cost): yes.
– Hand-carried cases (weight matters): yes.
– Touring (truck): plywood is fine.
– Budget: plywood.

When to stick with plywood:
– Truck touring: weight doesn’t matter.
– Budget: plywood is cheaper.
– Repairability matters: plywood.
– Long-term (10+ years): plywood proven.

What rental companies use:
– Plywood for most cases (truck touring).
– Honeycomb for their premium “air freight” line.
– The honeycomb cases cost 2x but save on air freight.

Honeycomb is the future, but plywood still wins for most touring.

Polypropylene Panels: The Waterproof Option

pPolypropylene (PP) panels are injection-molded plastic. They’re fully waterproof and nearly indestructible—but heavy and expensive.

What it is:
– Solid polypropylene plastic.
– Rotomolded or injection molded.
– Thickness: 5-8mm (solid, not laminated).
– Weight: 5-6 kg/sqm.
– Brand examples: Pelican, SKB, Nanuk.

Pros of PP:
1. Fully waterproof: IP67 (submersible).
– Can be rained on, even submerged.
– No water damage ever.

2. Nearly indestructible:
– Can be dropped, kicked, driven over.
– Doesn’t crack, doesn’t dent.
– Lifespan: 20+ years.

3. No maintenance:
– No gasket to replace.
– No panel to repair.
– Just hose it off.

Cons of PP:
1. Heavy: 5-6 kg/sqm.
– Heavier than plywood.
– A 600×800mm PP panel: 12 kg.

2. Expensive: $60-100 per case.
– 3-4x plywood cost.
– For a 10-case fleet: $600-1,000 extra.

3. Limited customization:
– Molded shape (can’t change).
– Limited interior options.
– You buy the case, not the design.

4. Not repairable:
– If it breaks (rare), it breaks.
– Can’t patch or weld easily.

When to choose PP:
– Outdoor exposure: rain, mud, dust.
– Military or industrial: abuse environment.
– Maritime: salt air, moisture.
– One-way shipping (durable, cheap insurance).

When to skip PP:
– Touring by truck: plywood is fine.
– Budget: plywood is cheaper and lighter.
– Custom interior: plywood can be CNC-cut.

Comparison summary:
| Material | Weight | Cost | Strength | Waterproof | Repairable | Best for |
|—|—|—|—|—|—|—|
| Plywood + ABS | Medium | Low | High | Partial | Yes | Most touring |
| Aluminum honeycomb | Light | High | Very high | Full | Hard | Air freight |
| PP (solid) | Heavy | Very high | Very high | Full | No | Outdoor/military |
| ABS-only | Light | Medium | Low | Full | Hard | Briefcases (not cases) |

How to choose:
| Your use case | Recommended panel |
|—|—|
| Truck touring (audio) | 6mm birch + 0.8mm ABS |
| Air freight (weight-sensitive) | Aluminum honeycomb 10mm |
| Outdoor/maritime | Polypropylene (Pelican/SKB) |
| Budget fleet | 6mm birch + 0.6mm ABS |
| Premium touring | 9mm birch + 1.0mm ABS |

What to ask the supplier:
1. “What panel material?” (birch plywood? honeycomb? PP?)
2. “What thickness?” (6mm? 9mm?)
3. “What ABS thickness?” (0.8mm?)
4. “What plywood grade?” (B/BB?)
5. “What emission grade?” (E0? E1?)

If they can’t answer, they’re selling particleboard with plastic film.
