Flight Case vs Road Case vs Rack Case: Which One Do You Actually Need?

Buyers often use “flight case,” “road case,” and “rack case” interchangeably — but they’re not the same thing. Choosing the wrong type means either overpaying for protection you don’t need, or under-protecting equipment that gets damaged in transit. Here’s the definitive breakdown.

Flight Cases: Built for the Sky

Flight cases are the heavyweight champions. Built to ATA 300 Category 1 standards — meaning they survive a minimum of 100 round trips as checked cargo — they use 9mm or 12mm birch plywood, 1.2–1.5mm aluminum extrusion, and zinc-plated steel ball corners that distribute impact force across the frame.

When to choose a flight case:

  • Equipment travels by air freight regularly (tours, festival circuits, international rentals)
  • High-value gear ($5,000+) that can’t afford damage
  • Cases will be handled by third-party logistics (airlines, freight forwarders) who don’t care about your gear
  • Resale value matters — flight cases hold value better than road cases

When NOT to choose a flight case:

  • Equipment only moves between your shop and a local venue — you’re paying 30–50% more for protection you don’t need
  • Weight is critical (e.g., cases carried by one person frequently)
  • Budget is tight and the gear is replaceable

Road Cases: Light Duty, Local Use

Road cases are the economy option. They use thinner plywood (6–7mm), lighter aluminum extrusion (0.8–1.0mm), and often plastic corners instead of steel. They’re fine for gear that travels in your own van between local gigs, but they won’t survive airline baggage handling.

When to choose a road case:

  • Local gigs only — your own vehicle, your own handling
  • Budget-conscious rental fleets where cases get replaced every 2–3 years
  • Mid-value equipment ($500–$3,000) where a flight case is overkill
  • Short-term projects or one-off tours

Realistic lifespan: 20–50 trips with careful handling. After that, corners crack, extrusion dents, and latches loosen. If you’re doing 100+ shows a year, road cases are a false economy — you’ll replace them twice as often.

Rack Cases: A Specialized Subtype

Rack cases aren’t a separate weight class — they’re a format. A rack case is any case (flight-grade or road-grade) designed to hold 19″ rack-mount equipment: amplifiers, wireless mic receivers, DSP processors, patch bays. They include front and rear rack rails (typically 10–32 tapped or M6 threaded), and the rack space is measured in units (U), where 1U = 1.75 inches (44.45mm).

Common rack case configurations:

  • 2U–4U: Wireless systems, small amplifiers, DI boxes — $45–$80 FOB
  • 6U–8U: Power amplifiers, mixer engines, processor racks — $75–$140 FOB
  • 10U–16U: Full amplifier racks, touring rack systems — $140–$300 FOB
  • Shock-mounted racks: Internal rack frame suspended in foam for maximum vibration isolation — add 40–60% to standard rack pricing

Rack cases can be built to flight-grade or road-grade specs. If your amp rack flies, get a flight-grade rack case. If it stays in the van, a road-grade rack is fine.

Decision Tree: Which Should You Buy?

Question 1: Does the equipment travel by air?
Yes → Flight case (ATA-rated). No → Continue.

Question 2: Is the equipment worth more than $3,000?
Yes → Flight case (the case costs less than one repair bill). No → Continue.

Question 3: Is it 19″ rack-mount equipment?
Yes → Rack case (choose flight or road grade based on Q1/Q2). No → Continue.

Question 4: Does it only move locally in your own vehicle?
Yes → Road case is sufficient. No → When in doubt, go flight case — the extra cost is insurance.

Mixed Fleets: The Smart Approach

Most rental companies and touring professionals use a mix: flight cases for high-value gear that flies, road cases for local-only equipment, and rack cases for amplifier/processor racks. Robust Case manufactures all three types and can help you spec the right grade for each piece of equipment in your inventory. We’ve designed fleets for rental houses with 500+ cases, mixing grades to optimize total cost of ownership.

FAQ

Can a road case be upgraded to flight case specs later?

No — the plywood thickness and extrusion are baked into construction. You can replace hardware (latches, handles), but you can’t thicken the panels. If you think you might need flight-grade protection in the future, buy flight-grade from the start.

What does ATA 300 Category 1 actually mean?

ATA 300 is the airline industry standard for reusable packaging. Category 1 means the case must survive a minimum of 100 round trips as checked cargo without functional impairment. It includes drop tests, stack tests, and vibration tests. Most “ATA” cases from China are built to these specs but aren’t independently certified — ask for test reports if certification matters for your client.

How much weight does each type add?

Empty case weights: road case 4–12kg, flight case 8–25kg, rack case 6–18kg. Factor this into your airline baggage calculations — overweight fees can erase the savings of a cheaper case.

Does Robust Case make all three types?

Yes. We manufacture flight cases, road cases, and rack cases (including shock-mounted variants) in our Changzhou production facility. All can be customized with foam interiors, logos, wheels, and color options.
